Nylec – Powder Coating Plant Upgrade

Client Profile

Nylec Products Pty Ltd is an Australian family-owned manufacturing and engineering business located in Croydon South, Victoria, specialising in the design and manufacture of electrical enclosures, switchboard components, and general sheet metal fabrication solutions, supporting a diverse range of industrial and commercial applications. https://www.nylec.com.au/

Project Overview

Nylec engaged Ryonex to design and deliver a higher-capacity powder coating solution to meet growing production demand and integrate within a newly constructed purpose-built facility. Working in partnership with Emjay Process Systems, Ryonex supplied a semi-automatic powder coating line incorporating a new powder coating oven, overhead conveyor system, Gema automatic powder coating equipment, and an RMCS dust collection system. The project also included installation, commissioning, and operator handover. The new system increased production capacity while providing a reliable, efficient, and scalable powder coating process.

The Challenge

Nylec engaged Ryonex to design and implement a new powder coating solution after its existing facility reached operational capacity. Expanding the current infrastructure would have required significant investment while providing limited opportunity for future growth. Following a review of Nylec’s production requirements and long-term objectives, a new powder coating line was identified as the most effective solution to increase capacity, improve efficiency, and provide a scalable platform for future manufacturing needs within a newly constructed purpose-built facility.

Our Solution

Ryonex designed and implemented a fully automatic powder coating solution for Nylec’s electrical panels, eliminating the need for manual touch-up and improving overall coating consistency. The system incorporates four automatic spray guns and ZA10 reciprocators, providing a larger spraying envelope, improved coating uniformity, and greater control over film thickness.

The upgraded system also features an enhanced powder recovery process, returning reclaimed powder from the dust collection system back to the hopper to improve efficiency and reduce waste.

Previously operating a manual powder coating process across daily shifts, Nylec now achieves the required production output with the new system operating only two days per week on day shift. The solution has significantly increased throughput, reduced quality issues to 0.1%, and delivered a more efficient, reliable, and consistent powder coating process.

Implementation Highlights

The project was successfully delivered from concept through to commissioning, providing Nylec with a modern, scalable powder coating solution tailored to its operational requirements.

  • Project delivery: Completed over 33 weeks, encompassing design, manufacturing, installation, commissioning, and operator training.
  • Site installation: The complete powder coating system was installed and commissioned at Nylec’s purpose-built facility.
  • Project collaboration and integrated manufacturing: Successfully delivered through close collaboration between Ryonex Integrated Solutions, Gema Switzerland, and Emjay Process Systems Australia, combining specialist expertise across powder application technology, dust collection, oven, and conveyor systems.
  • Commissioning and training: Ryonex completed full system commissioning, operational validation, and operator training on-site to ensure a seamless transition into production.

The Results

The new powder coating solution has delivered measurable improvements in production capacity, coating quality, and operational efficiency. Key outcomes include:

  • Increased production output: Achieved a 70% increase in production output across the production floor during the early stages of operation, demonstrating the effectiveness of the new system design and workflow integration.
  • Improved coating consistency: Automatic guns calibrated to specific job requirements have improved coating uniformity, film thickness control, and overall finish quality.
  • Reduced quality issues: The automated process has significantly reduced coating defects, with quality issues reduced to approximately 0.1%.
  • Enhanced production efficiency: The new system has increased throughput, with Nylec achieving required production volumes in only two day shifts per week compared to operating daily across day and afternoon shifts with the previous manual process.
  • Improved powder recovery and reduced waste: The integrated recovery system returns reclaimed powder from the dust collection system back to the hopper, improving powder utilisation and operational efficiency.
  • Positive operator feedback: The new system has improved workflow, simplified operation, and increased operator confidence through a more controlled and reliable powder coating process.
